I don't remember if I mentioned it but I have had a few cases split a tiny bit at the mouth.
This has only happened with the first loading, from that point on brass seems to last forever. I attribute this to a few with the wrong anneal.
I can't count how many times my .475 brass has been fired but I am still shooting .44 brass after over 40 reloads.
Brand new brass can drive you nuts with tension all over the place. Some calibers are worse then others with a few that are no problem.
I made a test with new .44 brass at 50 yards and confirmed it. I had at least 7 different POI's. You can sort brass according to the POI if you want tight groups but the brass will even out enough for good shooting.
If you have a flier, it is most likely the brass and if you take that case out and set it aside, your groups will tighten the next time. It is hard for me to stress how important brass is in the revolver. Tension on the boolit has to be as close to the same from case to case as you can get it. This is where a good die set with proper dimensions will help you.

And what can happen with brass that is even. 5 shots at 50 yards. .45 Vaquero.

There are things you can't blame on your revolver or yourself.

Were the Hornady dies you spoke about above .475 caliber? I just discovered I have the same problem with my Hornady .475 dies. So far I haven't been impressed with the accuracy of my FA .475 LB and now I think that I know why. I have shot 400 grain cast exclusively up to this point. I wasn't impressed with the accuracy of these bullets, so I called FA and asked them what they shot in my gun to produce the test target that was sent with it. The gentlemen that I spoke to informed me that the gun was tested with 400 gr. factory Hornady ammunition and that 25 grs of H110/400 grain XTP should closely replicate the load.

After sizing my brass with my Hornady dies, the 400 grain XTP just slides in and out of the cases with ZERO resistance.
Got to call Hornady on Monday...

I use Hornady for all of my revolvers.
There is something wrong with your dies, bullets should be VERY tight, either the size die is off or the expander is wrong.
But I have to ask a stupid question! The set comes with a separate crimp die, you are not sizing with the crimp die are you?
If not, look into the bottom of the size die and make sure the gold colored TN ring is in the die.

While I would not put it past myself to attempt to size with the crimp die, this is not the case. There is definitely something wrong with these dies.

it sounds like maybe they had some problems if two of you are having problems. I use about equal numbers of Hornady, Redding,RCBS and LEE and all work great although I do prefer the Redding and Hornady a little more than the others although I can say RCBS customer service is top notch.
